Had a problem with sticky piston on front wheel, stripped caliper off and cleaned all the pistons, all moving freely. replaced on bike and back-bled the caliper, all appeared fine until I pulled the lever - nice and firm but it wont return all the way froward leaving brake slightly binding - I can move it forward easily with my finger. bled it all again using traditional method ie pump and release nipple but no change- where do i look to sort it ?

Sounds like you need to do a full refurb on the calliper. That involves removing the pistons, cleaning the calliper especially where the seals sit (be anal about it) , and replacing the seals with new ones.

anything to be aware of in a strip down - no tiuny ball bearings wizzing into the garage etc ?

No little ball bearings, just cups and a spring. Can't get rebuild kits any more in the US, too many lawyers. You might check prices on just getting a new master cylinder. May be the better solution.

Is it possible that by back-bleeding the system you have introduced old contaminated fluid to the master cylinder, thus causing binding?
I got my caliper seal kits from the UK (Brakemaster) but have not tackled a master cylinder overhaul.
