There was a post someplace here where somebody went in and made a jumper wire between the two bulbs to do just what you were expecting, and they quickly fried their wiring.

That looks like the wrong wattage bulb and/or somehow the high and low beam have been rigged to remain on together at maximum current draw and maximum heat generation.

Scott, he stated above that when the high is activated, low turn off. It is possible it is a higher wattage bulb. Also don't discount the sun possibility. It can be pretty intense where he lives. Another possibility is over reaction to condensation. But since we aren't present to actually see it we can't say for sure.

I said what I said because polycarbonate has a melting point of about 270 - 300 degrees! Is somebody actually suggesting that the sun can heat this plastic to that temperature?
I'm honestly not sure what has happened. Is the melting from the inside of the lens or the outside?
Did you drive for a distance with your finger holding the bright light flash switch? If so, then BOTH high and low beam would be active at the same time, and this could generate the heat necessary to cause that damage.
i put the bike in the sun for 6 hours. i was putting on plastic. i started it, ran it for 10 min and the anomaly occurred.
i wasn’t riding it.
i didn’t have headlight on high beam or switch depressed. low beam only
i will look at it closely when i get off from work. it looks like a heat distortion. i have melted lexan guards at work to bend and the lexan will do strange things if left on on the heat. small bubbling and eventually start to change color also. i keep the bike under a carport covered. temp was 40-50f that day.
That has to be heat that rose from the pipes during your 10 minute idling adventure. Unless it was vandalized by somebody with a lighter in public someplace. High heat has been applied to the polycarbonate lens causing it to do that.
Sorry to say, but you did that by letting the bike idle in place for ~10 minutes. The amount of heat emitted from the Norge projector lens headlights will burn your skin from a few feet away when running. They are insanely hot. I do have one used one in good condition if interested in replacing it. Link below.
What I fear more for you is the amount of engine and/or sensor damage you caused by allowing your air-cooled engine to idle that long (including your fuel kit add-ons). ~2 minutes max in cold ambient air temperatures is pushing it. Summertime is a start, allow it to build oil pressure and ride away.
